Hi all,
Out using my six month old 100-400IS yesterday when the zoom became very sticky. I first put this down to a little dirt in the ring, but as I continued, the outer casing on the zoom barrel started scratching and scoring.

I tried a DIY repair and loosened the tightening ring in order to free the grit / problem and found a number of loose bearings. All the score marks across the outside of the barrel are exactly the same size as the bearings. The lens is now stuck at 400mm with a lot scratches.

The lens still under warranty and about to be returned for repair, has anyone else had a similar problem? And could anyone advise as to whether Canon will replace the lens due to the scoring?

Wow, I'm sorry to hear that! I just turned in my 24-70L f/2.8 zoom for repair on Tuesday. The lens hood bayonet and zooming barrel seal popped loose. Lens functioned fine but the lens hood couldn't be attached properly. Our local Canon repair center in Denver sent it in to be looked at by Canon. They said this was a new one on them. I would imagine they will repair yours and mine both but the local shop said 2-4 weeks turnaround time. We're going to Alaska in 17 days so I hope it's 2 weeks and I'd hate to go without it.Oh well! Good luck with your 100-400 as I have one of those as well.

I would include a note explaining that the loose bearing fault had caused the scoring of the lens barrel, and that you require them to replace any faulty components, including the barrel, and return the lens in as new condition. They will probably replace the whole lens anyway.
