I have been browsing this forum for a while, very informative! I still can not find an answer to the following question:

Canon claims 10D sensor to be an improved version of D60 sensor. dpreview says that it is nothing else but improved manufacturing process. So, can anybody here tell it for sure: How identical these two sensors actually are? Can D60 sensor be replaced (in the factory, of course) with a sensor from 10D?

Let me speak as an ex-employee of a Japanese manufacturing company.

If you ask if you can have a sensor replaced with a sensor from another model camera, the answer would be this:

" (taking a deep breath, with the teeth together, making a hissing sound) That would be very difficult."

When you hear the phrase "very difficult", that means "impossible" in ordinary English.

To put it another way, it is not as simple as it might seem on the surface, and you would be better off not wasting your time on such a mixture. For one thing, they would never support the mixed result.

I'm sure that anything "very difficult" would cost more than selling a D60 on ebay and buying a 10D. (And possibly more than keeping them both.)

As I understand it - posted this on another thread somewhere too - the CMOS in the 10D is produced by Canon, the D60 was outsourced.
Presumably Canon can have tighter quality control and 'tweak' the CMOS chip to get the results they seek.
Also the 10D uses the Digic processor (first used in the G3) to deal with the CMOS output and therefore I would expect that the 10D CMOS is optimised for that.
