The Sigma Super also has these problems with the D30, D60, 10D and I assume 20D. It's the nature of the flash and the Canon e-ttl. It works fine on non-digital cameras. With the EF-500 Super you will get one correct exposure, one under and one over... not necessarily in that order.

I had problems with my super DG on my rebel. I ended up just using manual mode. I shoot a lot of club stuff, and luckily, i was able to figure out what I needed to set it for most of my stuff.

I think you should return it and for another $30 get the super. I have the super and love it on my 10D. When set to TTL mode, I get a correct exposure almost 100% of my shots, unless I do something silly, like have the FEC set, or expose for the background incorrectly. I've been very impressed with the super overall.

Yeah, I guess I haven't put the super "through the paces" so to speak yet. That is, I haven't done any paid or highly demanding shoots with it yet, but I've "played" with it pretty extensively around home and its been great on my 10D's. For the price, I don't think you're giving up anything except build quality and a few manual controls that I really don't use anyway when comparing to the 550EX. Its even been working well with triggering my 420EX wirelessly.

I use the Super ETTL-II on my 20D and no problems with it under or over exposing on mutlishots. It works like a charm for me.

So, you had the FEC set way too low?

learn something everyday. I was under the assumption (my fault for assuming) that the st-500 won't work with the eos or dslr's. glad you figured out your problem and glad I learned something.
