May help...not sure.

I've seen a couple of threads for this problem on the 400D and it seems that the flash pop-up is sometimes too close to the camera frame (the bit that has the Canon logo on it) and it simply sticks.

Mine is doing the EXACT same thing. The pop up flash will not pop up!!!! Like you said: I put on the 430 Ex and the flash and exposure are fine. I have a Xti as well. Let me know what you find out :)

When it makes the clicking sound to release, have you tried to put force on it to get it to pop up? Like others have stated the XT and XTi had issues where the flash door would either stick, or the release catch needs a little lube. Others just learned to pop up the flash the manual way when this happens.

Are you guys saying that the flash won't pop up when you press the button to pop it up, or that it won't pop up automatically when you take a picture?

Mine will not pop up when you press the button to pop it up and it will not pop up insituation where a flash is needed.

I have done a little reading and some people have had success moving the flash to the side. NO luck here. Mine really seems to be locked SOLID. No noises when I attempt to release the pop up unit.

oh dear this sounds bad.
In the 400D hot shoe there is a little button below the right rail, this will be pressed down if you mount an external flash and prevent the built in flash from popping up.
But if there is a motor sound involved, then there's something wrong with the cam...

I flippin get this with my 350D all the time, grrr! Although sometimes I think it may be to do with the settings the camera is on... does this matter? Don't have my manual to hand to check, but I know that if it isn't popping up when I have it in one mode, and I change it to the other, (or alter the autofocus on the lens for another thing!) then it will work. Odd. You might want to check Manual, Auto modes etc to see if the shutter will pop in one and not the other!

it wont fire in the non-auto modes, av/tv/m/a-dep unless you manually open it...and there's a way of disabling it in the auto modes, which i've forgotten...

Hmmm, ya I think thats the way I remember it from playing with my cam... in my brain anyway... But I just thought there were some times when in Manual mode (which I try to shoot all the time like a good schoolboy) that the bugger still wouldn't flip up whent the button was pressed in anger! Maybe I was just in some funny mode and hadn't realised it......

This is a common complaint with Canon's pop-up flash. I've had four different Canon cameras with pop-ups, two film and two digital, and all of them did this at one point or another.

On the top of the hotshoe, underneath the thin metal plate, there is a plunger micro switch that senses when an external flash is mounted. This keeps the pop-up from popping up and possibly getting damaged. Sometimes this switch sticks in the down position making the camera think an external flash is being used when it really isn't.

There are a number of solutions. First, carefully remove the little metal plate from the hotshoe and manually free up the plunger switch. Second, when you need the flash, grab it by the sides while pushing the button and lift it up manually. Third (my solution), since the built-in flash is next to useless anyway, buy an external flash and use that instead. It's more versatile and gives more control anyway.

I had this happen on my 10D back in the day, but I didn't know it was more common across the board. Mine would sometimes make the whirring noise like it was trying to pop up but then get stuck, and finally it just stopped trying altogether. Looks like they need to stop using their old design and come up with a better one.

This may sound like a stupid question but; if you have a 430, why are you using the pop up flash? I have not used that dang pop up flash since I bought a shoe mount flash. I say if the 430 works, don't worry about the other one. Just keep using the 430.
