Summer last year, I noticed that my Sigma 100-300 f/4 was severely misfocusing (back focusing) in hot weather (35 degrees celcius +). One shot or AI Servo, the lens either rear focused or just refused to lock (it'd sit there bouncing between two points really quick). This happens on my 1d2 and 20D. The lens was sent away to Sigma Japan (after the useless pricks at CR Kennedy said it was fine) for having a mis-aligned element. The focusing issue was mentioned, but nothing was done.

The lens however, is now even worse than before it went away. It now refuses to focus in even relatively cool weather (23 deg) and it's even worse. Yesterday I couldn't get a lock at all (completely refused to focus)

Any ideas? It's out of warranty (although I got them to fix the element under warranty) and I really can't be bothered taking it to CR Kennedy again.

I don't have the answer to your cold/hot issue, but it seems you have no recourse but to service it either at Kennedy or Sigma Japan. I would think Japan would be your better bet.
